Most conversations about drayage happen too late to matter. By the time an invoice arrives, the booth already weighs what it weighs, and it will weigh that at every show it ever attends.
The place to fix material handling cost is the drawing. This is the part of the job a design-led builder can do and a broker cannot, because it requires someone who knows both what the structure has to survive and what the space has to look like.
Here is where the weight actually is, and what can come out of it.
Where the weight actually is
In a typical custom build, the mass concentrates in a few predictable places: solid substrate walls, millwork counters and storage, flooring and subfloor, hanging structure, and the crates themselves. Graphics and lighting are usually a rounding error by comparison.
People tend to attack the wrong end. Nobody saves a meaningful number of pounds by choosing a lighter vinyl. You save it in structure and in crates.
Extrusion where nobody looks, millwork where they do
Aluminum extrusion systems are far lighter than built millwork and, hidden behind a skin, entirely invisible to a visitor. The mistake is treating this as an either-or decision for the whole booth.
Use extrusion for the structural frame and the parts nobody touches. Spend the weight budget on the surfaces a visitor stands in front of: the counter they lean on, the demo station, the reception face. Those need the density and the finish quality that only real fabrication gives you, and they are where the money reads.
Fabric instead of hard panel, above eye level
Tension fabric on an extrusion frame weighs a fraction of what a hard panel does, packs into a soft case instead of a crate, and at height it is indistinguishable from a built wall.
Below about eye level, hard panel is usually worth its weight, because that is the zone that gets bumped, leaned on, and photographed closely. Above it, the case for solid construction is mostly habit.
The crate is part of the design
Crates get treated as an afterthought and then charged as freight for the life of the booth. A crate is a designed object: its dimensions decide how many you need, its construction decides how much of your drayage bill is packaging rather than booth, and its internal layout decides how long install takes.
Fewer crates, packed to their cube, is almost always cheaper than more crates packed loosely, both in material handling and in labor hours.
What not to cut
There is a line, and crossing it is worse than paying the drayage.
Solid substrate above eye level, oversized subfloor, decorative structure that exists only to fill volume, and crates sized by habit rather than by contents.
Counter and demo surfaces a visitor touches, anything carrying structural load, lighting quality, and the finish on the two or three surfaces the booth is actually judged on.
A booth that saves nine hundred pounds and reads as flimsy has not saved you anything. The point is to remove weight the visitor was never going to perceive.
Ask for the weight during design, not after
Any exhibit house that engineers what it designs can give you an estimated crate weight while the concept is still changeable. Ask for it at the render stage, alongside the price. Then ask what it would take to remove ten percent.
If the answer is a shrug, you are talking to someone who will not be holding the saw.
